High-Barrier Coffee Sachet Packaging: Maximizing Aroma & Freshness Retention

There is one factor that is the number one enemy of quality for both specialty coffee roasters and the B2B buyers. It's not heat, time, grind, or roast-it is oxygen. Once the coffee is roasted and then ground and sealed, all of the highly volatile aroma compounds begin to degrade within only a few hours (particularly with substandard packaging).Standard coffee pouches allow a level of micro-oxygen transfer, and this converts those lovely fruit driven notes into dull and dusty cardboard. For this reason, high-barrier coffee sachet packaging is non-negotiable for producing a quality coffee product. Cailyn formulates flexible packaging bags, rollstock films, and sachets that work to keep it fresh, from the first pour, to the last drop. Why Coffee Needs High-Barrier Protection

The coffee bean and ground coffee absorb oxygen as they release CO2 (degas), allowing oxidation of fats and volatile oils—leading to reduced aroma and the formation of bitter compounds. Three things a really fresh coffee pack must do:

Oxygen Transmission Rate (OTR) below 1cc/m²/day

Moisture Vapor Transmission Rate (MVTR) below 0.5 g/m²/day

Include a one-way degassing valve so that CO2 may be released, but oxygen cannot re-enter the package.

Standard PE or paper bags will simply not cut it. High barrier coffee sachets consist of a multilayer film: Typically PET (strength), aluminum foil (total barrier), and a food-grade PE layer (sealant). We at Cailyn produce custom printed rollstock film and pre-made sachets with precisely engineered layer structures for whole bean, ground, and single serve coffee.

Sachet Formats for Different Coffee Products

Not all coffee packaging needs to look and perform the same. Cailyn produces a few different styles of high-barrier sachets for your coffee products.

Three Side Seal Bags: This classic sachet is designed for 10g-50g samples or single serve applications. These sachets are affordable to produce, fast to fill and are available with tear notches.

Back Seal Bags (Pillow Pouch): These are ideal for vending machine coffee sticks or individual coffee drip bags. Pillow pouches use minimal film width, ideal for high speed form-fill-seal machines.

Stand-Up Pouch (Doypack): These are the ultimate retail bag for 250g-1kg packages. With a broad flat bottom, stand up pouches can be displayed effectively on shelves and are ideal for products with re-sealable zips.

Quad Seal Bags: These sachets are strong and durable and ideal for 500g-2kg bulk coffee packaging. Four side seals are used to create a "box like" package shape.

All of our sachet styles can be engineered as a high barrier coffee sachet with either a standard aluminum foil layer or with transparent EVOH, or "ethylene vinyl alcohol," to allow for visual inspection of your coffee beans.

Degassing Valves: A Non-Negotiable Component

Freshly roasted coffee continues to produce carbon dioxide between 2 and 14 days after roasting. If a completely sealed package of roasted coffee has a high percentage of the original CO2 trapped inside, the package itself can swell or even burst its seals. The only way to get rid of this CO2 and still maintain your coffee's freshness is to utilize a high quality one-way degassing valve, which allows the CO2 to escape but keeps the oxygen from re-entering. Cailyn offers two valve options:

Standard Adhesive Valves-These valves are applied directly to the film of a stand-up pouch or a flat bottom bag. These are most often seen on large retail sizes.

In-Line Valves-These are mounted onto the film reel of the VFFS packaging machine prior to the fill-seal operation. These are most efficient for high volume production packaging of coffee.

Each valve is thoroughly tested for back pressure resistance to ensure a flat package, ready for market.

Printing That Preserves While It Promotes

High barrier coffee packaging does not have to come at the expense of your brand communication. Cailyn offers three printing processes for your coffee sachets, which are all compatible with aluminum foil as well as clear EVOH-based laminates.

Rotogravure Printing-This process is best suited for high-volume, long-run orders (10,000 units+). This process uses engraved cylinders to apply ink and can achieve extremely fine detail and precise Pantone matching for the life of the engraving. The heavy ink coverage also adds a small, additional barrier layer.

Digital Printing-Perfect for short runs (MOQ 500 bags) which require lower minimum order quantities and rapid turnaround time (7-10 days). With digital printing, there is no cylinder fee, so you can easily print single origin limited edition runs, seasonal blends, and small test markets.

Flexographic Printing- This printing technique uses water-based inks for an eco-friendlier alternative and is most often seen with kraft paper coffee bags or PE-based mono-material sachets.

Material Selection: Foil vs. Clear High-Barrier Films

B2B buyers often ask: aluminum foil or transparent EVOH? Here is the trade-off:

Property Aluminum Foil Lamination Clear EVOH Lamination
OTR (oxygen barrier) Near-zero (<0.01 cc/m²/day) Excellent (0.5–1 cc/m²/day)
Light protection 100% opaque Clear (add UV coating if needed)
Recyclability Difficult (mixed materials) Better (mono-PE with EVOH)
Cost Moderate Higher than foil
Best for Dark roasts, long shelf life (>12 months) Light/medium roasts, visible bean appeal

We will also help you in choosing the right layer structure depending on your particular roast profile, distribution cycle and the sustainability efforts of your company.

Your coffee is as precious as the work that was invested to make it. We also design various types of high barrier coffee sachets at Cailyn such as three-side-seal bags, stand-up pouches, quad-seal bags, flat bottom coffee bags, and custom printed rollstock film. Our highly tested degassing valves and low OTR are available in all of our options. We are prepared to assist you to provide an unmatched freshness, excellent marketability and total product integrity to orders as small as a digital order and all the way up to millions.
